Most of any cosplay is still cloth. Getting the fabric right does more for accuracy than any amount of detail work: the same jacket in twill, in satin and in cheap costume polyester reads as three completely different characters under con lighting.

Sewing machine + fresh needles
Change the needle every project; a blunt needle skips stitches and eats knits.
Commercial base patterns
Hack a Simplicity, Burda or McCall's block rather than drafting from zero.
Interfacing (fusible + sew-in)
Collars, cuffs and plackets need structure or they collapse on camera.
Good shears + rotary cutter
Fabric-only shears. Cutting paper with them ruins the edge.
Ham and clapper
Pressing as you sew is the single biggest jump in finished quality.

Trim, piping and appliqué
Details that read as accurate at arm's length.
Look at how the garment falls in official art. Stiff, held-out silhouettes want twill, gabardine or interfaced cotton; flowing ones want crepe, chiffon or a soft rayon.
Find a pattern with the right base silhouette — a coat, a bodice, a circle skirt — and modify collars, closures and hems. Faster and better fitting than drafting from scratch.
Sew the shell in cheap cloth, fit it on yourself, mark the changes, and transfer them back to the pattern. One mockup saves one ruined costume.
Fuse interfacing into collars, cuffs, plackets and waistbands. Line jackets and skirts — it hides seam allowances, hangs better and lasts far longer.
Decide where the invisible zip, hooks or snaps go before assembly. Retro-fitting a closure into a finished garment usually means unpicking a whole seam.
Press every seam as you go. Finish with trim, appliqué, piping or embroidery — the details are what read as accurate at arm's length.

Match the drape in the reference art. Structured jackets and uniforms want twill, gabardine or interfaced cotton sateen. Flowing capes and dresses want crepe, chiffon or rayon. Avoid shiny cheap costume satin unless the character is genuinely shiny.
Rarely. Nearly every cosplay garment can be built by modifying a commercial pattern for the closest silhouette, which also gives you tested fit and proper seam allowances.
Follow the pattern envelope, then add roughly 20% for a directional print or nap, plus a spare half metre for test seams, facings and repairs.
For simple pieces yes — no-sew fabric glue, hand-stitching and modified thrifted garments go a long way. Anything with fitted seams, long hems or stretch fabric will be dramatically easier with a machine.
