EVA foam is the workhorse of cosplay armor. It is cheap, forgiving, light enough to wear all convention weekend, and it takes paint beautifully once it is sealed. Almost every chestplate, pauldron, gauntlet and helmet you see on a con floor started as a flat sheet of foam and a paper pattern.
6mm and 10mm EVA foam sheets
10mm for structural plates, 6mm for curves, wraps and layered detail.
2mm craft foam
Trim, filigree, panel lines and raised detail glued on top of base plates.
Fresh snap-blade knife
Foam dulls blades fast — snap a new segment every few cuts for clean bevels.
Contact cement
Brush both faces, wait until tacky, then press. It bonds instantly and permanently.
Heat gun
Shapes curves and seals the surface so it stops drinking paint.
Plasti Dip or flexible primer
Seals the cells; without it, paint soaks in and cracks at every flex point.
Rotary tool or sanding sponge
Smooths bevels and blends seams before sealing.
Wrap the body part in cling film and masking tape, draw the armor shape on it, then cut the tape shell flat. That flattened shape is your pattern. Free template packs exist for common shapes, but a body-traced pattern beats a downloaded one every time.
Angle the blade roughly 45° where two pieces meet. Beveled seams close cleanly and disappear under paint; square butt-joints leave a visible gap you will spend hours filling.
Pass the heat gun over the surface until the foam relaxes, then bend it over a knee, bowl or pipe and hold until it cools. Heat also closes the surface cells — you will see the finish go slightly glossy.
Coat both mating faces, let them flash off until touch-dry, then align once and press. There is no repositioning, so dry-fit the whole piece first with pins or tape.
Two to four light coats of Plasti Dip or flexible primer. Skipping this is the number one reason foam armor looks patchy and cracks after one wear.
Base coat, then dry-brush metallics and add grime in recesses. Finish with a matte or satin clear, then rivet on elastic, webbing or magnets so you can actually get in and out of the armor alone.

10mm for large structural plates such as chestplates and greaves, 6mm for curved or wrapped pieces, and 2mm craft foam for surface trim and raised detail. Mixing thicknesses is what gives armor depth.

Contact cement is the standard for permanent structural seams. Hot glue is acceptable for temporary fixes and small trim, but it stays rigid and pops off under flex.
