3D printing has taken over prop cosplay for one reason: symmetry. A blade, helmet or emblem that would take days to sculpt twice by hand can be printed identically, twice, overnight. The printer is the easy part — the craft is in slicing for a wearable part and in the finishing pass afterwards.
FDM printer (PLA / PETG)
Best for large hollow parts: helmets, blades, armor shells. Cheap filament, forgiving.
Resin printer (MSLA)
Best for small high-detail parts: emblems, jewellery, faces, fine filigree.
Slicer software
Cura, PrusaSlicer or Bambu Studio. Cutting a prop into printable chunks happens here.
Filler primer + sanding grits
220 → 400 → 800 wet. This is where print lines actually disappear.
Two-part epoxy or CA glue
Joins multi-part prints; epoxy gives you working time for long blades.
Body filler or UV resin
Fills seams and layer valleys before primer.
Marketplaces such as Cults3D, MyMiniFactory, Printables and Thingiverse carry thousands of character props. Check the licence before you print anything you plan to sell, and check the model is watertight before slicing.
Most props are uploaded at display scale. Measure your forearm, head or reach and scale the file accordingly. Print a 20mm test slice of the contact area before committing 40 hours of filament.
Slice large props into bed-sized chunks with alignment pins or dovetails. A keyed joint glues straight and survives a con floor; a flat butt-joint will snap in a bag.
Three to four perimeters and 15-20% infill for anything load-bearing. Orient the part so layer lines run across the stress axis — a blade printed flat snaps at the tang.
Filler primer, sand, spot-fill, prime again. Two or three cycles turns a visibly striped print into a smooth surface. This stage takes longer than the print did — plan for it.
Metallics, washes and clear coat, then add internal reinforcement (a wooden dowel or carbon rod for long props) and any hand grips, magnets or straps.

Cults3D, MyMiniFactory, Printables, Thingiverse and creator Patreons carry character-accurate props, armor and helmets. Every DexKosu character dossier has a 3D FILES tab that searches those marketplaces for that specific character.

Filler primer, sand at 220 then 400 then 800 wet, spot-fill any remaining valleys, and re-prime. Two or three cycles removes visible lines completely. Chemical smoothing works for resin but is slower to control.
A full-size helmet split into four to six pieces typically runs 40-70 hours of print time on a standard FDM printer, plus roughly the same again in sanding, priming and painting.
